    Pull the flywheel and see if there is oil around the area of the Upper Crankshaft Seal. If oil is getting out, air is getting in and out as well.

    I have always found the Prop Calculators a bit optimistic on the amount of Pitch chosen. Then again, I do my boating between 1950 and 2400 ft above Sea Level.

    Adding Diameter, while subtracting Pitch can result in the engine seeing the same overall Load, and thereby no change in RPM. A 2" increase in Diameter is substantial

    I saw a Wiring Diagram from Mercury and it showed the Rectifier as having 2 Diodes, not 4.

    Mercury is not using Full Bridge Rectification, just Half Bridge. Might be a way to keep the Current low enough to avoid a Regulator

    Even if the connectors are good and are connected to the wire well, wires have been known to break inside the Insulation. You should check for continuity. To see if the Charging system is working, just connect a Volt Meter across the Battery, as the RPMs increase so will the Voltage, usually...

    With the intake off, you can easily remove a Lifter or 2 and check for Dishing and other indicators of Camshaft Wear.

    At least you knew the 2 stroke was running, and that it provided some protection from Insects. While it tended to Load up after a period of low rpm, a bit of revving in Neutral would clear it out, and provide even better Insect protection

    Hmm, the Vaccum at Idle does look a bit low, but that might be because of the Grind of the Cam, retardation of Cam and/or Spark timing. Did you Degree the Cam when you built the Engine? Also did the Timing Chain Sprockets have more than one Keyway?

    Just keep in mind, a Good Spark is one that can jump 3/8". I know that plugs are gapped much closer, but 0.030" in an atmospheric pressure many times Sea Level, is like 1/4" at Sea level. Compressed Air is a better Insulator

    Yamaha markets some very good Outboard Oil, as does Mercury. Smoke is the last thing I worry about, besides it helps keep the Mosquitoes at bay

    Just curious, what altitude do you do your boating? Myself the lakes I go to are between 1950 and 2400 feet above Sea Level, and it reflects in the power the engine produces, and also in the Readings on things like Vacuum Gauges
