I would start out with smaller 6inch or so wide spreader and depending on how well you want to fair the surface follow up with a second coat and use a 12 or 14 inch wide drywall knife. It's very much the same process as mudding drywall... the smoother you can get it off the knife, the less sanding you have to do.

also, use a low ranking angle light or flashlight to check your work while sanding.

Did you use any chopper fibers? I'd be afraid it will be very brittle without any chopped fibers and potentially cracking/breaking over time.

I was thinking that through... no, I didn’t use chopped fibers, just cabosil to thicken it a bit. I originally was going to put some 1/4” chop in the mix but I didn’t think I could get it through the squeeze bottle with them in there. The squeeze bottle worked well to completely fill the narrow area without voids and bubbles. I may try some next time and try to squeegee the resin into the gap instead.

The way this hatch works is that the wood part of it will be screwed into the frame from the sides and underneath. The whole hatch and frame lift out as one piece. The new lip will be essentially be semi-permanently sandwiched between the wood and the frame. I may still have the option to screw the frame to the deck instead and have the hatch pull out of the frame.

The reason why a rubber gasket (at least by itself) won’t work is because the hatch without a solid lip around it sits too far away from the edges of the frame and the frame warps when you stand on it.

With all the advice you’ve given on this board, “dumb” is not a term I would use for you, WOG! 😬

I gave up on trying to make the hatch work. I cut out a new one today. I do wonder if there is an easier way to transfer the interior radius of the frames curve onto a board. I spent a good part of the day making little adjustments to my initial cuts with a belt sander. I eventually got it fitting pretty well... at least much better than my first attempt. I was able to get some CSM onto the backside and hopefully can get the top done with 1708 in the next day or so.

I can probably cut up the old one and use it for bench seat supports or other pieces I need since it is already glassed.

IMG_7655.JPGIMG_7656.JPG I stumbled across two brand new adjustable pedestal bases for $45 on LetGo today. I haven’t tried bolting my seats in yet... the new bases may make my lowest seating position too high.
