I've pulled my carb 50 times and have never had trouble getting it back on right. for some reason, I cannot get the choke switch to correctly meet up with the choke on the carb. Motor is a 1979 merc 402 40hp. Here is a pic of the choke switch and the choke plate itself. I dont know what part of them isn't lining up correctly, but if someone who had the same motor could post a pic of theirs that would be great.

the part with the big spring on it is the lever you can turn from the outside of the cowling. it has those 2 plastic tips on it that are supposed to catch with the 2 plastic tips on the choke plate and open/close it when turned left and right. please help! this is extremely frustrating.

Also, this picture is showing the carb with the choke on.

I can post pics later this evening. I have a 402, around 75-76 model. Just FYI, mine is electric start and electric choke, but it has the manual knob on the front as well, your pic looks familiar so hopefully it'll help. Check back tonight or in the AM. By the way, I could use a bit of guidance on the ignition switch if you've got any experience.

you sir are in luck. I rewired my entire ignition switch and 99% of the electronics on my motor. Mine is electric start and electric choke, but the cheap plastic arm on the choke plunger broke and I have not gotten around to ordering a new one yet because I just use the manual lever and dont really mind it. I'll check back in later.

I couldn't get a real good pic without disassembly, but it looks like a mis alignment.
I think your knob extension is sticking too far into the motor. I can't tell from your pic if your spring is out side the flap or if you put it back on the inside, that might be the wrong turn you took. CIMG3826c.JPG

It was the spring. I have been tinkering with it some today and finally figured it back out. got it on and going to hit the lake tomorrow for another run to see if my carb rebuild and fuel pump rebuild paid off. hopefully so. let me know what you need help with on your ignition switch wiring. PM me for my email and we can just email if you want.
