I also used exterior plywood glued up with polyurethane (water activated) glue. I didn't try to waterproof it as I thought it was an impossible task. I just look at the wood as a recurring maintenance item every 5-7 years. ... BTW, getting it cut just right was a challenge for me. I don't think there was a single square corner on mine. It also took some care to get the mounting holes drilled so they aligned with the existing aluminum holes. If strength is your goal, you don't want the holes in the wood or aluminum to be any larger than they need to be for the bolts.
