I also used exterior plywood glued up with polyurethane (water activated) glue. I didn't try to waterproof it as I thought it was an impossible task. I just look at the wood as a recurring maintenance item every 5-7 years. ... BTW, getting it cut just right was a challenge for me. I don't think there was a single square corner on mine. It also took some care to get the mounting holes drilled so they aligned with the existing aluminum holes. If strength is your goal, you don't want the holes in the wood or aluminum to be any larger than they need to be for the bolts.

I agree with the one above. Before I added the third toon to mine I replaced the 2x12 that was split with three pieces of plywood glued with water activated glue screwed together for a few days then cut and cut some more then trimmed here and there till I got the fit I wanted then layered the paint on . Also use silicone in bolt holes and under washers to prevent water from soaking in around them.

I'm with the other guys, why reinforce the transom if it is rated for the motor you want to put on the pontoon. sometimes more is not better, such as adding to your transom. save your money and time install the 115 HP and enjoy your pontoon

I gave my transom i made out of ex ply and water activated glue a couple coats of spar varnish and had a welder who welds aluminum dump trucks come out, repair and reinforce some stress cracks. I am sure you know not to use treated wood or plywood.

I got the exterior plywood and used the old core as a template and cut to size. I glued them together and clamped down and am waiting for it to cure. I don't have any spar varnish, but have waterproof paint I plan on using to finish it and get it installed.

...... wondering how your transom rebuild is holding up? I'm in the process of doing the same thing. Except going from a 1996 75hp FORCE (235lbs) to a 2021 Suzuki DF140b (398lbs). Have any pictures of your rebuild? Thanks!
