Please...as gregtobin requested...
Could you please summarize a brief history how you solved your case by step...
I have a 2.5L 200HP 1994 and have experienced the same problem, infact I´ve changed the impeller and T´stat but the pee hole continue intermittent...
But no everheating, my engine is working good...That´s curious...
I´ve been using my engine for many hours with pee hole intermitent...

Guys, Capt. Crunch and myself were on very similar paths with these issues at the same time. In fact, my situation was very similar to the problem described by Carlos.
There is a lot of good info on my topic as well. The iboats participants are tremendous.
Gregtobin and Carlos, great idea. I'll edit the first post to include a summary, so it will be easier for everybody. I'm just going to wait until I get the last problem worked out.
I still can't find what is causing the overflow of water from my exhaust relief ports below the cowl. The only info I can find on the net was from somebody with the same problem on a Johnson/Evinrude. They told him he must have an issue with water leaking out of his water pump/water tube (missing grommet at end of tube in pump) causing the exhaust housing to fill entirely with water.
I may be pulling the lower off again tonight and hooking up directly to the hose again tomorrow...
Oh, and fishingdan is correct. Both our posts relate to the exact same thing. We even have pics of our motors in each others posts. I'll link to it in the summary too.
