    If that was the only block in my workshop I would use an endmill to open that up.----Weld in an aluminum plug.----Drill and tap for the original 1/4-20 hole.-------Or I would simply replace the block from any number of parts motors.

    Agreed they were top of the line for a while.----People bought them because that was available at the time.----But today the computers and robots make these modern 4 strokes.-----Great running new motors.----- So complicated with miniature parts that they can't be fixed at home.

    Go back to post # 5------A novice sometimes needs to clean the carburetor 3 or 4 times before it is really clean.----Easy to miss some of the small passage ways.

    ???----When pulling the knob out the choke flapper is CLOSED for cold starting.-----Why do you say---" opening choke for too long " ---here ?

    Do not use the bolts to pull it together.-----It should slide together.----Might help to turn flywheel a bit / prop / move shift lever.

    What is the ---" backside "-----Of the engine.-----Post some pictures.--------Sounds like the oil recirculation system.-----Or part of the electric primer valve hoses.

    They had a ---" make room on the shelf " sale on them till they ran out.----$250 was last price.-----Down from about $2000 or so.-------Your location ?-----Good used is the option as you already know.

    Engine removal

    The non power trim ( 6 amp stator ) V-4 models had a lifting bracket on the engine.-----I welded a piece of 1/4 flat bar to an extra flywheel nut for a custom lift device.

    Those splines need to be greased.------Misalignment between lower unit and powerhead ( bent / warped exhaust housing ) can cause it too.-----Crankshaft is hardened steel. and not stainless.

    Sounds like throttle plates opening too early.-----And most motors rev up in neutral on a hose.-----Means nothing.-----Perform procedure know as ---" link and sync " on this motor.

    Bad design is using wood as the structural element in a boat !!-----These drain holes are fairly common in older boats.---Just because water has a way of finding it's way under the floor.-------Wood in a fiberglass boat should be outlawed !

    If the cast iron cylinder is not cracked I would simply run the motor.----Welding may make things much worse !!!----Did you have pistons out of the cylinders , yes or no ?-----Any pictures of pistons / rings ?

    Crazy man.----Look at the 1983 model 235 HP parts diagram.-----The thermostats are in the cylinder heads.----I have 1 or 2 of these powerheads !!------Crazy easy to service !!

    Drain carburetor bowl.----Use primer bulb to full it again.---Try starting motor.-----In the future run carburetor empty when done boating.----Fact, an empty carburetor does not gun up.

    ???---Really----The thermostats are behind a small cover at the top of the cylinder head.-----Easy as can be !
