    The Gen 3 cool fuel module happened for a few years and started with 8.1L with serial numbers 1A380210 and below. Serial number motors higher then this do not have the issue. Merc didn't paint the inside (Merc does make the pump) it was one of their vendors.

    This is not normal and your motor is not getting much if any water. There is a tube which connects the lower with the upper and has seals, somewhere these two are no connected together. Need to remove the drive and pull it back apart

    Howdy To stop a 2 cycle OB motor the magneto needs to be grounded. The standard 6 pin ignition switch has 2 magneto connections. One goes to the magneto and the other goes to ground, To install a kill switch you just add another connection to the Mag wire between the switch.

    I'm assuming your working on a Mercruiser and not an Outboard The kill switch breaks the connection of the purple wire. The purple wire powers everything, and the switch just breaks this connecction. The pic below shows how to bypass the kill switch

    If welding is out of the pic, Maybe find some square tubing of similar size, then cut a piece a bit larger then needed to clamp U bolts. This way you could use traditional hardware.

    It appears from the look of the back of the plastic has gotten hot, probably from the relay. If you can jump between the two points without the relay installed, and the fuel pump fuse installed, and it does not blow the fuse then the relay is the problem
