    First would verify that the temp gauge is accurate with a IR gun on the thermostat housing. If it is not actually overheating likely issue is temperature sensor on port side of thermostat housing. If that was giving wrong temp indication to ECU that would likely cause what you are seeing.

    Agreed my 3500 listed dry weight boat is on a 5200 lb dual axle aluminum trailer. I would not want to go any smaller.

    That is the best approach. Get wot rpm numbers with what you have. Likely going to a 19 three blade or an 18” 4 blade will give the results you want with out over revving on wot rpm. I had good luck in similar circumstances with michigan vortex 4 blades. Relatively cheap with good results

    If you can’t get it into base just set the total timing at 2800 rpm or so. not sure what total timing specs are for your engine . Later 4.3 s took I think 24 degrees total so set it around there and see how it runs

    Yes the 090 M had metric bolts on the starter, side motor mounts, and flyhweel cover. every thing else was SAE... Found this out when I did a 4.3 to 5.0 conversion. to the OP yes easier if it is a non metric block but a metric will work with about $40 worth of bolts. Michigan motorz also...

    I wouldnt be concerned on either. Would look in the housing -if the aluminum casting is scored up or it is really loose with some play you are ok. If it is loose I have staked housings like this to create a raised area to tighten up the fit as a last resort

    The 140 was to help reduce salt and scale crystallization. I believe the 160 was done to improve emissions. I have a warm manifold that was factory with a 160 stat runs about 170-175 I am I fresh so no real scale issue Personally I would stick w the 160 and use salt away or similar flushing...
