    The thrust washer goes between the prop and gearcase. You must have one that is correct for the new prop. Sometimes the thrust washers for different props are not interchangeable.

    Water in oil

    A bad manifold-to-riser joint will allow water into the exhaust ports. If your manifolds and risers are older, you may need to inspect the mating surfaces and clean and lap them. MerCruiser had some nice silver gaskets. They worked better than the green paper ones.

    Carb opening is usually synched with a particular spark advance. Has this been checked? Normally at about 1200RPM, the fuel for the engine transitions from the idle jet to the main jet. Is this where the roughness occurs? If so, the idle mixture could be a bit lean.

    A 90HP motor will run fine on 5/16 fuel line, so the diameter is not the issue. You do want the fuel line to match the fittings.

    I have not use it, but Interlux Perfection is a 2 part polyurethane that claims to be able to be used below the waterline. I have used Interlux Brightside, which is a 1 part topside polyurethane, and it is very good, but pricey.

    Glen, ARCO used to make an aftermarket replacement motor and top of reservoir assembly. Not sure if they still do, but you might find it on fleabay. I would get the part number as best as you can from ARCO or Merc.

    Fuel pickup problem...

    My plastic tank needed to have the vent and pickup switched. The pickup unscrewed, but the vent was pressed into a alum. sleeve. I was able to drill it out and thread the sleeve. I was able to then switch the fittings.

    Most newer boats (1995+) come with plastic tanks. I would go that way. Moeller is one brand with a large selection of tanks. Simply find one that fits the existing space. The internet will give a competitive price.
